2004 KTM 525 E/XC RFS

Jack-of-all-Trades
2004 Ktm 525 Exc Rfs Front Right View
The big KTM power is strong yet easily manageable.

What's New
• Vastly rethought suspension settings that include a straight-rate shock spring and a longer "needle" in the shock to actuate the PDS piston sooner, and increased mid-valve resistance in the fork to lighten the load on the base valve.
• WP 48mm fork has more-effective midspeed valve, so compression valving could be softened for plusher action.
• Swingarm pivot bolt is increased 2mm to 17mm, and swingarm pivot area of frame is constructed from forged pieces for increased strength.
• Swingarm is 10mm longer for better traction and stability.
• Stronger gusseting around steering head on frame.
• Integral reservoir on rear brake master cylinder for lighter weight.
• Air filter and cage with three retaining pins for better sealing.
• Handlebar 12mm taller.
• KTM-specific dual-compound grips.
• Lighter, single-tube 45mm exhaust header and new muffler for increased torque that meets 96-decibel sound-level requirements.
• Clutch friction plates are thicker for better life and reliability, and the steel plates are all the same thickness.
• Polished Excel rims.
• SX-type airbox, subframe and one-piece rear fender/side number plates make bike lighter and slimmer.
• Slightly lower seat height.
• Smaller and lighter battery for the electric start, and a 250 SX two-stroke-type kickstart lever.
• Clutch master cylinder with a smaller bore for a smoother and easier lever pull.

What's Hot!
• Suspension action is far smoother with improved front-to-rear balance.
• Power is up, and the clutch feels better and survives abuse better, yet the sound output remains low and weight is down.
• The bike looks great on the showroom floor and keeps its looks after being ridden.
• Absolutely race-ready right out of the crate. Add hand guards if you want, but otherwise just ride.
• Bike is very easy to maintain with locked-in wheel spacers, no linkage to grease and a no-tools air-filter setup.
• Eligible for California green-sticker off-road registration.

What's Not!
• Stock 8.8kg/mm shock spring is on the stiff side for most riders. We switched to an 8.4.
• The high-zoot electronic odometer had multiple personalities and didn't always work.
